Europe · Class0 Oil-Free Compressed Air System Full Retrofit for a Biopharmaceutical Plant
Project Background: A sterile biopharmaceutical plant in Europe produces injections and biologics. Compressed air directly serves fermentation gas supply, cleanroom purging, aseptic filling and pneumatic valve control. With the updated EU GMP regulations, air quality requirements for product-contact applications became stricter — the air source must reach Class0 oil-free grade with fully controllable dew point, particles and microbial levels.
The original system used multiple oil-injected screw compressors. Despite multi-stage filtration, trace oil penetration risk remained and failed drug regulatory inspections. Aging equipment led to high energy consumption and noticeable pressure fluctuation, destabilizing cleanroom pressure differential and creating reject risk for some batches. The old system also lacked digital monitoring, offering no complete air-quality traceability for audits.
Solution: A centralized oil-free compressed-air station was rebuilt using water-lubricated oil-free screw compressors as the primary air source, eliminating any oil ingress into the compression chamber. Deep-cooling adsorption dryers stabilize pressure dew point below -40℃, and multi-stage H13 high-efficiency filters ensure particle and microbial levels meet pharmaceutical clean-air specifications.
Pipelines were fully upgraded to 316L stainless steel clean piping with segmental differential-pressure monitoring for online detection and periodic sterilization. The whole station connects to a factory centralized monitoring platform that records pressure, dew point, oil content and particle counts in real time, establishing electronic air-quality files for audit traceability. Redundant units guarantee uninterrupted supply to critical processes, and waste-heat recovery feeds cleanroom air-conditioning preheating.
Results: After retrofit, plant-wide air quality fully meets Class0 oil-free grade and passes EU GMP and unannounced inspections, significantly reducing batch reject rate. Pressure fluctuation is controlled within ±0.02MPa, keeping cleanroom differential pressure stable and aseptic filling and fermentation more reliable.
Comprehensive energy consumption fell by about 25%, and waste-heat recovery further cut overall energy costs. The digital monitoring platform delivers fully traceable air quality, greatly shortening audit preparation time, setting a high-standard benchmark for pharmaceutical air-source compliance retrofit in Europe.
